How a High Density Foam Manufacturer Creates its Products

High density polyurethane foam (or "heavy foam") is a substance that is created by a high density foam manufacturer. It is made up of a large amount of open polyurethane cells or bubbles that are packed tightly together. The tighter the cells are packed, the more rigid the material. This substance is divided into two basic groups: rigid (where the cells are more tightly packed) and flexible (where cells are not packed to the point where the finished foam is rigid). Both rigid and flexible polyurethane have unique properties that make heavy foam a malleable substance that is capable of a multitude of unique product applications.

Rigid foams are primarily used in thermal insulation, such as refrigerators, freezers, buildings, and insulated trucks that carry produce or other perishable goods, water heaters, and a variety of other consumer and industrial products. Rigid polyurethanes are commonly found in energy saving appliances, such as construction insulation materials in homes and commercial buildings. High density foams can also be manipulated during the manufacturing process to not deflate upon a puncture. They become highly resistant to moisture, and are used to make boats and floatation devices more buoyant.

Flexible polyurethane, on the other hand, is commonly found in mattresses, and a wide variety of furniture products. Flexible goods that are made by a high density foam manufacturer hold their shape, thereby allowing the padding material to return to normal dimensions when any object is lifted from the furniture's or mattresses surface.

These products deliver very high levels of support that allow a body to remain in a more natural state of rest. In a heavy foam mattress, for example, the neck and spine remain in a more ergonomically natural position. This eliminates stress and allows the person to enjoy a deeper, more comfortable sleep and awaken more refreshed.

Upholstered furniture that is created by a high density foam manufacturer often lasts for many years before the signs of age - sagging or indentations - begin to appear. These product prices are very competitive with those made with other padding materials and typically outpace their longevity, durability and visual appeal. Some of the other products created with flexible polyurethane include carpet underlays, sound insulation and vibration dampening, clothing, toys and electronics.

Production of these finished products happens in a variety of ways. The following are the four general production steps taken by a high density foam manufacturer: The liquid and solid materials used to make polyurethane products are separately stored in heated tanks.

The elements are then mixed to the desired combination and pressurized into a mold. Specific amounts of chemicals may be blended into this mixture to create a final fusion. The mixture is then allowed to "set" and slowly begins to cool. The resulting, "soft slab" mixture is then placed on a conveyor belt, where it finishes cooling, curing and undergoes a first-cutting process.

Once the mixture is fully cooled, the conveyor force-feeds it through a horizontal band saw, which cuts it into smaller sizes.

When the foam is cut and cured the product, known as slabstock can be turned into rigid (boardstock) or flexible (flexstock) foam to create the workable material that is an elemental part of the finished products.
